Six Months After Buying Takata, Joyson Built Airbag Inflators That Rupture
In April 2018, Key Safety Systems closed a $1.6 billion acquisition[1] of what remained of Takata, the airbag manufacturer whose inflators had been linked to at least 28 deaths and more than 400 injuries in the United States by spraying metal shrapnel through car cabins.[5] KSS renamed itself Joyson Safety Systems and promised “the highest quality and reliability.” Six months later, its factory in Mexico built a batch of roof rail airbag inflators with a microscopic crack and trapped water sealed inside the pressurized steel canister.
Nobody noticed for seven years. Those inflators sat in the roof rails of 2018 Chevrolet Silverados, GMC Sierras, and their 2019 heavy-duty variants, doing exactly nothing, while trapped moisture and sustained internal pressure spent every one of those years widening a crack that should never have existed. Then in February 2026, a parked and unoccupied 2019 Silverado’s right-side roof rail airbag ruptured spontaneously.[2] No crash, no deployment command. GM’s inspection found the inflator end cap had separated and punched through the headliner, damaging the roof structure above the driver’s seat.
Stress corrosion cracking is what engineers call this failure mode, and describing it requires two manufacturing defects happening simultaneously at Joyson’s facility during a three-week production window in October 2018: first, a microscopic crack introduced into the pressurized steel canister during fabrication, and second, a small amount of water left inside that same canister after the factory washing process.[3] Seal both defects inside a pressurized vessel and wait seven years, while water corrodes steel along the crack and internal pressure slowly finishes the job. A residual moisture test on the gas fill line is standard practice for any pressurized pyrotechnic component, takes seconds, costs almost nothing, and would have caught this before the canisters left the building.
GM recalled 2,819 trucks in March 2026 under campaign 26V166. By May, additional suspect inflators from the same production run pushed the total to 5,604 under expanded campaign 26V325.[4] Every affected vehicle was assembled during three weeks in October 2018, at Fort Wayne, Silao, Oshawa, and possibly Flint.
If you work in inflator metallurgy, that failure description reads like a Takata field report with the serial numbers filed off. Takata’s ammonium nitrate propellant degraded through years of heat and humidity until deployment turned the inflator housing into fragmentation, with at least 28 deaths and more than 400 injuries confirmed in the U.S. alone.[5] Joyson’s inflators skip the deployment trigger entirely and rupture on their own because a manufacturing defect created conditions for the same corrosion-driven structural failure without any external provocation. Different chemistry. Different catalyst. And in one respect, arguably worse: Takata inflators ruptured when a crash triggered deployment, so the occupant was already having the worst day of their life. Joyson’s ruptured while the truck sat empty in a driveway, which means the failure needs no triggering event at all.
Limitations
One known incident with no reported injuries, and a root cause still under investigation by GM, where the two-defect hypothesis remains a working theory rather than a confirmed finding. A 5,604-vehicle recall from a narrow production window is microscopic next to Takata’s 67 million US recalls, and the defect appears confined to a single three-week manufacturing run rather than a systemic design flaw.[5] We do not know whether these inflators were built at a former Takata facility or a legacy KSS plant, and we lack comparative data on inflator recalls from other suppliers like Autoliv or ZF that would establish whether a 5,604-unit recall is statistically unusual or routine industry noise.
Strongest Counterargument
A 5,604-vehicle recall is normal supplier quality noise. Every major airbag manufacturer has issued inflator-related recalls without inviting Takata comparisons, and attributing this to corporate lineage rather than a production error requires evidence that does not yet exist. Fair point. But Joyson spent $1.6 billion specifically to inherit Takata’s manufacturing infrastructure, customer relationships, and institutional knowledge.[6] When the company that bought the world’s most catastrophic airbag operation produces inflators that rupture spontaneously inside parked trucks during its first autumn of ownership, the comparison is not guilt by association, but the timeline alone does not establish causation either. What it does establish is a question Joyson cannot afford to leave open: whether acquiring Takata’s operations included acquiring Takata’s hard-won lessons about quality control on inflator production lines.
What to Do
Check your VIN at nhtsa.gov/recalls. Affected vehicles: 2018 Silverado 1500, Sierra 1500, and 2018–2019 Silverado/Sierra 2500 and 3500 models built in October 2018. Dealers will replace both roof rail airbag modules at no charge. Do not wait for the notification letter, because these inflators do not need a crash, a deployment signal, or even a driver to fail.
