The Bronco Is Designed to Fall Apart. Two Recalls Later, It’s Working as Intended.

Ford sells a truck you can disassemble in a parking lot. Pop the doors off, peel the roof back, unclip the fender flares, and hit the trail looking like a skeletal dune buggy. In 2026, approximately 52,000 of those trucks started disassembling themselves at highway speed.

Two separate recalls, filed weeks apart. First, in May: 16,200 Broncos from 2021–2022 with hardtops whose outer skin can crack, delaminate, and launch rigid acrylic chunks at 70 mph.[1] Ford had known about the problem since 2021 and replaced roofs under warranty for years before determining that pieces could actually separate and become highway projectiles, and replacement hardtops won’t be available until November. On June 30: 36,046 Broncos from 2022–2026 with fender flares whose attachment holes were drilled wrong by a supplier that didn’t maintain its tooling.[2] Burrs and stray fibers in the holes meant the clips never fully seated, and all 14 fasteners between a flare and the fender can fail. Ford has logged 370 warranty claims on the fenders alone.

What makes this interesting is what the Bronco is. Ford didn’t bolt those panels on reluctantly; it is a modular proposition, sold on the promise that an owner can strip it to a chassis with hand tools and a YouTube tutorial. Removable doors, removable roof panels, removable fender flares—the Heritage Edition’s frameless doors come off in minutes. Every attachment is clips, fasteners, and adhesive, not the structural welds holding a Camry together, and yet Ford’s marketing calls this “freedom.” NHTSA calls it two open recalls covering five model years.

Ford isn’t alone in this design philosophy. The Jeep Wrangler has been doing modular off-roaders for decades, and FARS records 1,842 occupant deaths in Wranglers between 2014 and 2023, at a rate of 0.84 per 100 million vehicle miles traveled.[3] That’s more than four times the Toyota RAV4 (0.19) and seven times the Mazda CX-5 (0.12). The Wrangler has had its own history of hardtop issues, door hinge problems, and the persistent rollover vulnerability that comes with a short wheelbase and a high center of gravity. Nobody is claiming those 1,842 deaths are all caused by detaching body panels, but the segment’s elevated fatality rate suggests the trade-offs of modular design run deeper than cosmetics.

Here is the regulatory gap: no federal safety standard tests whether a vehicle’s body panels stay attached at highway speed. FMVSS 216a tests whether the roof can resist a static crush load; FMVSS 214 tests side-impact structural integrity. Neither one asks what happens to a clip-on fender flare at 75 mph in a Kansas crosswind, or whether an adhesive-bonded roof panel survives five years of UV exposure in Arizona. AAA estimated in 2016 that road debris causes roughly 200,000 crashes per year, 39,000 injuries, and more than 500 deaths.[4] The debris has to come from somewhere. When a vehicle is explicitly designed so its exterior panels can be removed by hand, the question of whether those panels stay on involuntarily at speed seems like something worth testing before the vehicle ships.

Ford’s strongest defense: both recalls stem from manufacturing defects, not from the modular design itself. One problem was a supplier (Webasto) whose processes “were not optimized”—the other, a supplier that let its drill tooling degrade. Fix the supplier, fix the problem—maybe. But this defense admits that Ford’s modular attachment system has zero margin for manufacturing variation. A conventionally welded body panel doesn’t care if a drill bit is slightly worn, because there is no drill bit. There are no clips to misalign, no fastener holes to burr, no adhesive layers to delaminate. Every clip and fastener that lets an owner pop a fender off in a trailhead parking lot is what lets a supplier’s quality slip send that fender into traffic.

What to do: If you own a 2021–2026 Bronco, check both recalls by VIN at nhtsa.gov/recalls. Rattling, clicking, or flapping near the wheel arches means the fender flare may be separating. Visible cracking or delamination on the hardtop means the roof panel is degrading. Ford says fixes are coming between August and November 2026. In the meantime, if you’re shopping for a modular off-roader and highway driving is part of the job, ask your dealer to show you the attachment mechanism. Then ask them how it handles five years and 60,000 miles.

The Ford Bronco has only 25 FARS deaths (production began 2021), which is too small a sample for rate analysis.
